Another challenge for oversized foam letters is temperature fluctuations. EPS foam structures offer excellent temperature resistance and can withstand temperatures between −40°F and 160°F. Chronology of precision: how we produce custom foam letters
Oversized foam letter structures are elements that require precise preliminary calculations and inch-perfect accuracy during the manufacturing process. 1. Preliminary consultation. At this stage, our specialist and the customer discuss their wishes regarding the parameters of the letters, their color, texture, and other possible individual features (for example, built-in LED elements). The basis for the future design will be drawings or vector images (provided by the customer or developed on-site).
2. 3D modeling. This is the preparatory stage before cutting. This ensures that customers’ expectations are aligned with reality as adjustments are made at this stage before proceeding to mass production.
3. CNC milling. Computer-controlled milling machines that enable 5-7 axes to cut foam material to a tolerance measured in thousandths of an inch. This enables us to create complex lettering shapes incorporating intricate details.
4. Protective coating application. Untreated foam requires a protective coating for outdoor use. We use Hard Coat Polyurea for this purpose. This two-component reactive spray system creates a seamless, monolithic protective shell over the entire surface of the letters. The coating is applied at a controlled temperature and pressure. During the process, it chemically bonds with the foam base, providing exceptional impact resistance.
5. Finishing: applying color and texture. For single-color letters, we use automotive paints designed to protect against UV rays. For monochromatic lettering, we use special paints used in cars to protect against UV rays. Any color is available, even to paint the lettering in your company colors. Texture effects include simulating plaster/stone, or metallic in bronze, aluminum, and polished metal.
